Low-Migration Plasticizers for PVC Synthetic Leather
Plasticizer selection determines much of the flexibility, low-temperature behaviour, odour, fogging, migration and ageing performance of PVC synthetic leather. A material described as “phthalate-free” can still fail if the replacement plasticizer migrates, extracts, blocks or raises processing viscosity.
Two 2026 research routes based on castor-oil chemistry illustrate different ways to reduce migration.
Route 1: oligomeric polycarbonate plasticizer from CO₂ and castor oil
Researchers synthesized castor-oil polycarbonates using castor oil, carbon dioxide and epoxides. A sample with molecular weight near 2.7 kg/mol performed best in the reported screening. At 30 phr in PVC, the material achieved tensile strength of 29.4 MPa and elongation of 216.8%. Reported mass loss was 0.54% in deionized water and 0.76% in acetic-acid solution.
The study is published in ACS Sustainable Resource Management.
The higher molecular weight can reduce mobility and extraction compared with many conventional small-molecule plasticizers. The likely trade-off is higher viscosity and lower plasticizing efficiency, which can affect paste deaeration, coating flow, gelation temperature and line speed.
Route 2: epoxidized acetylated castor-oil esters
A separate study prepared a series of epoxidized acetylated castor-oil-acid esters with different alkyl-chain lengths. The reported optimum, EANHR, used a medium-length n-hexyl structure. A PVC formulation containing 20 parts achieved notched impact strength of 891 J/m, elongation of 175% and a glass-transition-temperature reduction of approximately 30%. Thermal stability was reported as comparable with DOTP, while migration resistance was described as favourable.
The paper is available in the Journal of Polymer Research.
This route may behave more like a conventional small- or medium-molecule plasticizer and could be easier to introduce into a paste-coating process. However, a 20-part laboratory formulation does not prove performance at the higher plasticizer levels often used in soft PVC leather.
Why extraction data are not enough
Water or acetic-acid mass loss is useful, but synthetic leather requires a broader migration assessment:
- 70°C contact migration against ABS, PU, textile or coated panels;
- activated-carbon adsorption or gravimetric volatility;
- automotive fogging where relevant;
- surface tack and blocking after heat ageing;
- oil, detergent and artificial-sweat extraction;
- top-coat adhesion and colour transfer;
- odour and VOC; and
- long-term low-temperature flexing.
Migration can also change the top-coat interface. A formulation that looks stable as a free film may soften, stain or delaminate after lamination and ageing.
Recommended 20/30/40 phr comparison
Run the new plasticizer against the current DINP, DIDP or DOTP control at 20, 30 and 40 phr while keeping PVC resin, stabilizer, filler, pigment and top coat constant.
Record:
- initial and 24-hour paste viscosity;
- deaeration and coating flow;
- gelation and fusion temperature;
- oven energy and achievable line speed;
- tensile strength, elongation and Shore hardness;
- −20°C flexing;
- heat migration, fogging and blocking;
- peel and print adhesion; and
- colour, odour and regulatory screening.
The go/no-go decision should compare equivalent softness. A lower-migration formulation is not commercially useful if it needs excessive dosage, raises fusion temperature or causes brittle low-temperature behaviour.
Do not equate “non-phthalate” with “risk-free”
Alternative plasticizers can reduce a known restricted-substance risk without being fully characterized for every exposure route. The correct claim is specific: identify the plasticizer family, test scope and applicable regulatory or customer requirement. Avoid broad “non-toxic” language unless supported by a complete assessment.

Final assessment
Castor-oil-derived oligomeric and epoxidized ester plasticizers are credible development candidates for PVC synthetic leather. Their value must be demonstrated at production-relevant dosage and on the full coated construction. Processing viscosity, low-temperature flex, fogging, top-coat compatibility and long-term migration matter more than a single extraction result.
